Has anyone managed to build a joomla template on a live site completely? I've tried a few times now.

I haven't been able to yet. Always run into some kind of conflict with other components or modules.

I'm not overly concerned as themler is in beta still, but just curious if anyone out there has had success.

Hello David,
It looks like there're some issues with the theme or combination of theme and Joomla modules/plugins. Could you please describe all issues you faced with in more details? We'll check each issue and will try to provide solution or workaround.
Also it'd be helpful if you provide link to your theme (if you're working online) or access to your Joomla admin back end, so we could check and test the issues related to the theme.
